Nissan Leaf 40 kWh Battery Pack Replacement: Specs, Compatibility and Factory Pricing

A Nissan Leaf 40 kWh battery pack is a 350 V nominal, 96-series NMC pack rated at approximately 40 kWh, fitted to ZE1 models from 2018 onward. It uses 192 cells arranged in 24 modules and delivers roughly 150 miles of EPA-estimated range when new. Replacement units from a factory cost $4,800–$7,200 in 2026, against $8,000–$12,000 for a dealer-supplied pack.

That is the short answer. The rest of this guide is for the workshops, refurbishers, and distributors who need to specify the pack correctly, compare cell suppliers, and avoid the fitment mistakes that turn a profitable repair into a return shipment.

Ritano builds 40 kWh replacement packs in Dongguan on four automated lines, using SVOLT and CATL NMC cells, and ships them to B2B customers in more than 40 countries. This is the specification we work from every day.

What is inside a 40 kWh Leaf pack?

The 40 kWh pack is built from 16 modules. Each module carries 6 prismatic cells in a 6S1P arrangement, which gives the pack 96 cells in series . Nominal voltage is 350 V, total capacity is approximately 114 Ah, and usable energy is about 39–40 kWh depending on the discharge protocol used in testing.

wo consequences follow from that design. First, the pack is air-cooled, so sustained fast charging in a hot climate is the single fastest way to accelerate degradation. Second, module-level service is possible: because the pack is 24 discrete modules, a technician can test and replace individual units rather than scrapping the whole assembly.

Will a 40 kWh pack fit your Leaf?

Fitment depends on the chassis, not on the model year badge.

40 kWh will physically fit but reduces range; not recommended

The common misconception is that "2018 and newer" guarantees a direct fit. It does not. A 2018 ZE1 with a 40 kWh pack is a direct replacement. A 2016 AZE0 that originally had a 30 kWh pack needs brackets and a CAN bridge, and the dashboard must be taught to read the new pack. Both are supported conversions; only one is a swap.

Before quoting, confirm three things: the chassis code from the VIN, the original pack capacity, and whether the vehicle has CHAdeMO or a modified charging setup. Those three data points eliminate most fitment errors.

40 kWh or 62 kWh: which should you quote?

For a ZE1 owner, the choice comes down to daily distance. A 40 kWh pack suits a commute under 80 miles round trip, a second car, or a city fleet. A 62 kWh pack suits owners who regularly exceed 100 miles a day, tow, or live in a cold climate where winter range drops by 25–30%.

The price difference at factory level is roughly $2,700–$3,300. For a retail customer, that buys about 65 extra miles of real-world range. For a workshop, the 62 kWh conversion also carries more labour and a higher parts cost, so the margin percentage is similar but the absolute margin is larger.

There is one case where 40 kWh is clearly the better sale: a vehicle that will be sold within two years. The buyer of a used Leaf rarely pays the full premium for a larger pack, so the installer carries the cost without recovering it. Match the pack to the ownership horizon, not to the brochure.

SVOLT, CATL, or original AESC cells: what is the difference?

The original 40 kWh pack was built around AESC-era cells. Aftermarket packs today use one of three sources: SVOLT, CATL, or unbranded NMC cells from smaller suppliers.

Cell source

Typical capacity

Cycle life at 80% SOH

Consistency

Price position

CATL NMC

SVOLT NMC

Unbranded NMC

100–150 Ah

800–1,500 cycles

Low

The difference shows up in year three, not on the invoice. A pack built from unsorted cells may test at 100% capacity on day one and develop a 15% spread between modules within 18 months, which drags usable range down and triggers BMS imbalance faults.

Ritano uses CATL and SVOLT cells for 40 kWh builds and sorts every cell for capacity, internal resistance, and self-discharge before welding. If a customer specifies a lower-cost cell set, we say so in the quotation and adjust the warranty accordingly. We do not sell an unbranded pack under a branded claim.

Four variables move the unit price: cell brand, capacity grade (110 Ah versus 115 Ah builds), BMS and CAN bridge specification, and packaging. A pack quoted at the bottom of the range usually differs from one at the top in cell sorting grade, not in nominal capacity. Ask which cells, which BMS, and which test report are included before comparing two prices.

How we test and grade every 40 kWh pack

Every pack passes a nine-step process before it is crated: cell sorting, laser welding, BMS assembly, insulation sheet installation, housing assembly, aging, labelling, packaging, and final inspection. The tests that matter to a buyer are:

Capacity test. A full charge–discharge cycle at a defined C-rate, recorded per module.

Internal resistance. Measured per module; outliers are rejected before assembly.

Cell voltage delta at rest. A pack that will not hold balance at rest will not hold it under load.

Insulation and hi-pot test. Verifies isolation between the high-voltage circuit and the housing.

BMS communication check. Confirms the board reports voltage, temperature, and SOC correctly.

Aging and self-discharge. A rest period that catches cells losing charge faster than the pack average.

The test sheet ships with the pack. If a supplier cannot provide per-module data, the pack is being sold on a pack-level number that hides exactly the information you need.

Installation: what a 40 kWh swap actually involves

A like-for-like 40 kWh replacement in a ZE1 is a half-day job for a qualified technician: disconnect the service plug, drop the pack, transfer the mounting hardware, fit the replacement, reconnect the high-voltage harness and the communication connector, then verify with a scan tool.

Three safety rules are non-negotiable. The service disconnect must be removed before any high-voltage work. The pack must be handled with insulated tools and PPE rated for 350 V DC. And the pack must never be stored or shipped at a high state of charge; 30–50% is the safe window.

For cross-generation installs, add a CAN bridge and a configuration step. The bridge translates BMS messages so the vehicle displays correct range and accepts charge. Budget two to four hours of additional labour and a scan-tool session.

Pre-installation checklist

Before the vehicle goes on the lift, confirm five items. First, the replacement pack's serial number matches the test sheet. Second, the pack voltage is within 5 V of the vehicle's expected nominal voltage. Third, the service plug is present and undamaged. Fourth, the mounting threads in the vehicle floor are clean and undamaged; a cross-threaded bolt on a 300 kg pack is a safety issue, not an inconvenience. Fifth, the customer has been told what the new range will be and has agreed to it in writing.

After installation, run a full charge to 100% and a partial discharge before the vehicle leaves the workshop. This catches a miswired communication connector, an unseated service plug, or a BMS that has not learned the new pack. A 20-minute test drive prevents a two-week return.

Warranty, OEM, and after-sales support

Warranty on a 40 kWh replacement pack depends on the configuration: cell brand, duty cycle, and whether the pack is used in a passenger vehicle, a conversion, or stationary storage. Qualifying B2B accounts receive terms of up to 10 years, with a defined SOH floor and a claim process written into the quotation.

For distributors, we offer OEM labelling, custom packaging, and mixed containers that combine 40 kWh packs with 62 kWh units and loose modules. Mixed containers are usually the fastest way to test a market without committing to a single SKU.

Frequently asked questions

Is 40 kWh enough for daily use?

For most urban and suburban drivers, yes. A 40 kWh pack delivers roughly 150 miles of EPA-estimated range, or about 120–135 miles in mixed real-world driving with climate control. Fleets covering more than 120 miles per day should specify 62 kWh.

Can I install a 40 kWh pack in a 2016 Leaf?

Yes, with the right parts. The AZE0 chassis needs a bracket kit, an underbody cover, and a CAN bridge. It is a supported conversion, not a direct swap. Send the VIN and a photo of the battery bay and we will confirm the parts list.

What is the real-world range of a 40 kWh Leaf?

Expect 120–140 miles in mild weather, 100–120 miles in winter, and 130–150 miles in city traffic. Highway speeds above 65 mph reduce range faster than the EPA cycle suggests because the Leaf's aerodynamics, not its battery, become the limiting factor.

How long does shipping take?

Sea freight from South China takes about 18–25 days to the US West Coast and 30–38 days to Northern Europe, plus customs clearance. Sample quantities can ship by air where regulations allow, typically 5–8 days door to door.

Do you supply 40 kWh modules separately?

Yes. We supply 4S1P modules in 147, 150, 169, 177, 180, and 195 Ah grades for repairers and storage builders. Module orders ship in smaller quantities than full packs and are priced per kWh. Tell us the application and we will recommend a grade.

Request a 40 kWh pack quotation

Send the chassis code, quantity, destination port, and whether you need a bare pack or a turnkey kit. We reply within 24 hours with a specification, test protocol, and delivered price. For distributors, ask for the mixed-container option: it is the cheapest way to carry 40 kWh and 62 kWh stock at the same time.
